Foldable Thermal Box or Polystyrene Box: Which One Suits You?
A foldable thermal box and a polystyrene box do the same job, but they cost you something very different: warehouse space. For many companies, that is the real deciding point.
The storage bill
A polystyrene box is air with a thin wall around it. So you mainly store air. A foldable thermal box is supplied folded flat with the insulated liner separate: up to five times as many fit on a pallet.
If you use a hundred boxes a week, that difference may not matter. At a thousand a week, it decides whether you need an extra warehouse rack.
Cooling duration
At equal wall thickness, polystyrene holds its temperature slightly longer. With the 6-layer insulated liner, the foldable thermal box comes close, easily enough for 48 to 72 hours with sufficient coolant.
Sturdiness
Polystyrene breaks when dropped, cardboard dents. With a lot of handling or stacking, the cardboard outer box wins, because it deforms without breaking open.
Shipping appearance
A cardboard box looks like a normal shipment and can be printed. Polystyrene in the letterbox stands out, and not always positively with consumers who pay attention to waste.
Reuse
The insulated liner of a foldable thermal box can be used several times. On fixed routes where the packaging comes back, that is an advantage that polystyrene does not offer.
What it comes down to
If you have plenty of space and every euro of unit price counts, polystyrene is often cheaper. If your warehouse is full or you ship in peaks, the foldable thermal box pays for itself on space alone.

Packing: what does it cost your team in time?
You pack a polystyrene box in three actions: open the box, put the product and coolant in, put the lid on. With a foldable thermal box, you first assemble the cardboard outer box, place the insulated liner and then close the box. That is a few extra actions. With dozens of shipments a day, you hardly notice. With hundreds a day, it does count in your staff planning.
So let your packers try both options once in practice. Measure how many seconds a shipment takes and calculate that up to your daily volume. That way you compare real figures from your own process instead of assumptions.
Which product do you ship?
- Heavy or sharp products. A rigid polystyrene wall protects against dents from the inside. With a foldable thermal box, make sure you have sturdy inner packaging.
- Products that vary in size. An insulated liner adapts better to varying fill than a fixed hollow space. Do watch for leftover space, which costs cooling duration.
- Moist products. EPS absorbs little moisture. With a foldable thermal box, it is wise to put the product in a sealed bag or tray, so that condensation does not affect the cardboard exterior.
- Food. EPS is widely used for packaging and chilled shipping of food products and does not absorb moisture or odour. We are happy to answer questions about conformity for your application.
Five questions to answer in advance
- How many boxes do you ship per week, and how much does that fluctuate?
- How many pallets or rack positions do you have available for empty packaging?
- How long is your longest route, and does it also run over the weekend?
- How much room should a printed exterior or brand presence take up in your shipping appearance?
- Do you want to take the packaging back or reuse it, or does everything go straight into the waste?
If three or more answers favour space, appearance and reuse, take a serious look at the foldable thermal box. If unit price and simplicity win, EPS is the logical starting point.
How to test both options without risk
Order a small quantity of each variant. Pack them with your own product and the same amount of coolant. Put a data logger in each box and send them over your longest and warmest route. Then compare the temperature curve and the condition of the product on arrival.
The actual holding time depends on the outside temperature, the fill and the cooling elements. A test with your own shipment therefore says more than a table. Frequently asked questions
Is a foldable thermal box always more expensive than EPS?
Not always. The unit price of EPS is often lower. But if you include storage, transport of empty packaging and packing time, the picture can flip. Calculate with your own volume.
Can I combine both?
